Abstract: Lithium-ion batteries have proven their utility in various applications such as EVs and portable devices due to their relatively high energy density and durability. However, the proper performance, stability, and security of lithium-ion batteries are greatly impacted by proper thermal management. Inconsistency in battery temperature may affect its efficiency and cause faster aging of the battery and even, at some point, thermal runaways. Therefore, the development of an advanced cooling plate to help control temperature consistency in batteries is of utmost importance. The use of simulation in the process of designing the cooling plate allowed creating light geometries that would favour better fluid flow and maintain structural integrity while being exposed to various operating conditions. As a manufacturing technique, additive manufacturing has been used due to the opportunity to print complex channel networks. In addition to that, a hybrid material approach has been considered in order to combine high heat conductivity with insulation and mechanical robustness. Comparisons of the proposed design with traditional cooling plates show greater thermal uniformity, better heat exchange capability, and reduced weight. In the current work, the objective was to create a topology-optimized cooling plate for improving the thermal management in lithium-ion battery modules. The created design of the cooling plate has been printed using additive manufacturing technology and then tested through CFD simulation and experiments. Results have shown that the proposed cooling plate helped decrease battery temperature under different operating conditions. During the normal mode, the battery temperature decreased by 2°C, while during discharging mode, the temperature was lowered by 9.6°C.
