Abstract: The present invention relates to a solid-state thermo-mechanical surface modification method and system for enhancing near-surface mechanical properties of nickel- based superalloys, particularly Hastelloy C22. The method employs a pinless friction stir tool formed from virgin K20 tungsten carbide and having an 18 mm flat contact tip, mounted on a vertically rotatable CNC spindle inclined at 2.5° relative to a normal axis. The tool is rotated at 900 rpm and plunged to a controlled depth of 0.45–0.48 mm while traversing at 8–10 mm/min under ambient conditions. Frictional heating, severe plastic deformation, and dynamic recrystallization are generated without melting or introducing secondary reinforcement materials, producing a refined, equiaxed surface microstructure. Under optimized processing conditions, the modified Hastelloy C22 surface achieves an ultimate tensile strength of up to 834.26 N/mm² and a yield strength of up to 716.08 N/mm². The invention provides a controlled, unreinforced solid-state route for improving near-surface mechanical performance of superalloy substrates.
