Abstract: ABSTRACT [0030] Friction stir welding is a solid-state welding process that binds two materials without melting them. The process is effective with nonferrous materials such as zinc, copper, magnesium, and aluminium. This effective process of mixing diverse metals and alloys has a wide range of applications, notably in the automotive and aerospace industries. The goal of this project is to use a friction stir welding technique to join aluminium alloys AA 7075 T651 and AA 6061 T6 under various process conditions, such as tool rotation speed (1000 rpm to 1400 rpm), welding speed (40 mm/min to 80 min), and five different tool pin profiles: conical profile (CP), square profile (SP), hexagonal profile (HP), threaded cylindrical (TC), and triangular profile (TP). In comparison to other tool pin profiles, the cylindrical and hexagonal tool pin profiles produced high-quality welds at 1200 rpm and 60 mm/min, respectively. The experiment's findings revealed that cylindrical and hexagonal tool pin profiles produced higher- quality welds than other tool pin profiles when the tool rotation speed was 1200 rpm and the welding speed was 60 mm/min, respectively.
