Abstract: ABSTRACT The utility patent titled "Sustainable Cardboard Chair" discloses an eco-friendly, flat-pack seating system constructed entirely from 10 mm corrugated cardboard sheets, joined by interlocking tab-and-slot connections and secured by strategically placed clamps, without adhesives or metal fasteners. The invention addresses four documented inefficiencies of conventional cardboard furniture: clamp over-engineering (11 clamps creating 22 connection points), frame complexity requiring precision cutting at each unit, high material waste from complex nested geometries (15% scrap), and multi-step assembly requiring repeated alignment. Through value engineering, the invention achieves a 27% reduction in clamp count (11 to 8), a 25% reduction in cutting time (180 to 135 minutes), a 33% reduction in assembly steps (15 to 10), a 33% reduction in material waste (15% to 10% scrap), and a 16% reduction in COGS (Z850 to Z712). The optimised system comprises 15 total parts — 4 main structural panels (seat, backrest, legs) forming the primary load-bearing frame — connected by 44 joints and tabs, with integrated alignment markers for guided self-assembly in approximately 15 minutes. The system is manufactured at an optimised COGS of Z712, wholesale price of Z1,424 (2x COGS), and retail price of Z2,136 (3x COGS), with a development budget of Z85,000 and a break-even point of 18 chairs per month.
