Abstract: The present invention relates to an eco-friendly polymer composite reinforcement system and method for manufacturing biochar-enhanced natural fibre reinforced composite rebars for reinforced concrete structural applications. More particularly, the invention provides a sustainable fibre reinforced polymer (FRP) composite rebar comprising a polyester resin matrix reinforced with areca fibres and biochar particles derived from vegetable waste through a controlled pyrolysis process. The invention utilizes a synergistic combination of biochar filler reinforcement and natural fibre strengthening mechanisms to improve the mechanical, thermal, durability, water-resistance, and fire-retardant characteristics of the composite rebar. The system includes the preparation of biochar from agricultural and vegetable waste residues, treatment and incorporation of areca fibres, formulation of a biochar–fibre reinforced polymer matrix, fabrication of composite rebars, and integration of the rebars into reinforced concrete structural members. The developed composite rebar exhibits enhanced tensile strength, flexural strength, compressive strength, thermal conductivity control, reduced moisture absorption, and improved structural performance when compared with conventional natural fibre composite reinforcement systems. The invention further provides reinforced concrete beams incorporating the developed composite rebars, thereby improving load-carrying capacity, crack resistance, corrosion resistance, service life, and environmental sustainability. The invention is applicable to residential buildings, precast concrete products, transportation infrastructure, marine structures, industrial facilities, retaining systems, manhole covers, handrails, fencing systems, and other civil engineering and construction applications requiring durable and sustainable reinforcement materials.
