Abstract: A rectangular cabin composite manufacturing system and process utilize a three-axis Cartesian motion framework and automated spray technology to achieve mold-free fabrication of high-performance composite structures. The architecture consists of a sealed rectangular cabin supported by a rigid base foundation that dampens external vibrations. Perpendicularly oriented X, Y, and Z linear rails are mounted inside the cabin chamber and driven by individual servo motors to position a rigid support linkage and a multi-material spray head. The spray head incorporates an adjustable spray nozzle that dynamically controls resin flow, fiber orientation, and spray pressure to deposit layers of carbon fiber reinforced polymer (CFRP), glass fiber reinforced polymer (GFRP), or aramid fiber composites (AFC) in continuous or pulsed modes. An external control computer translates CAD models into toolpaths using spline curves and synchronizes an integrated curing environment featuring thermal coils, UV panels, and humidity sensors with the deposition process. Computer-vision defect detection and reinforcement learning models analyze real-time production parameters to adaptively modify servo motor speeds and nozzle output, preventing voids or delamination to ensure high structural integrity with minimal material waste.
