Abstract: A Pulse Guard time-domain multi-modal condition-based monitoring and protection system for conveyor belts is disclosed. The system comprises a current sensor for sensing motor current, a rotary encoder for measuring belt RPM, a tri-axis accelerometer mounted at the belt-pulley contact point, and an industrial controller executing monitoring logic at the hardware edge. Instead of relying on current magnitude alone, the controller measures the duration of a current spike against the encoder RPM- recovery time to distinguish a normal heavy load from a motor stall or jam, thereby avoiding unnecessary tripping. The same current-duration information is used to predict belt and bearing heating without a dedicated temperature sensor, while vibration sensed at the belt-pulley contact point separates belt misalignment from normal motor vibration. Upon detecting a fault, the system sends a fault-specific diagnosis to the operating engineer, raises an SOS to the factory and initiates an emergency stop. Built from low-cost sensors and edge processing, the system is suited as a retrofit for small and medium-sized industries, warehouses and logistics units adopting Industry 4.0 predictive maintenance.
