Abstract: The present invention relates to a process for producing light-weight construction products from multi-layered plastic (MLP) waste and waste foundry sand (WFS). The process comprises shredding post-consumer MLP waste, its constituent polymer and metal layers remaining unseparated, blending it with sieved and oven-dried WFS in a ratio of 50 to 90 wt.% MLP to 10 to 50 wt.% WFS, and consolidating the blend by hot-press moulding at 150 to 250 °C and 100 to 1000 kgf/cm² for a dwell of 60 to 90 minutes, followed by cooling under pressure; alternatively, the blend is consolidated by a solvent-free epoxy-bonded cold-press route. Panels at a 50:50 MLP:WFS ratio exhibit a tensile strength of 13.09 ± 5.56 MPa, flexural strength of 10.12 to 11.66 MPa, compressive strength of 27.83 ± 1.92 MPa and Shore D hardness of 52.40 ± 9.96. The process converts two industrial waste streams into wall panels, door panels, tiles, paver blocks and furniture boards.
