Abstract: ABSTRACT METHOD TO MANUFACTURE DENDRITE FREE AND NANOSTRUCTURED ZIRCONIA MULLITE The present invention provides a dendrite- free, nanostructured Zirconia Mullite refractory material, developed through electric arc fusion of zircon sand and alumina, followed by a controlled solidification process. By employing a narrow-gap mold for rapid cooling, dendritic growth is suppressed, resulting in a homogeneous microstructure with nano-sized zirconia precipitates (400–600 nm) uniformly dispersed in the mullite matrix. The refractory exhibits low porosity (=2.4%), increased modulus of rupture, and improved corrosion resistance, ensuring superior durability and performance. Compared to conventional processes, this invention offers an efficient, defect-minimized production method that enhances thermomechanical properties, extending the service life of refractory components in extreme environments.
