Abstract: The present invention relates to an improved friction stir welding method for AZ61A magnesium alloy incorporating boron powder inclusions to enhance mechanical properties. Magnesium alloys are widely used in lightweight structural applications; however, their welding poses challenges due to defects associated with conventional fusion welding techniques. The proposed method utilizes friction stir welding, a solid-state joining process, combined with boron powder reinforcement introduced into the weld zone. The rotating tool generates heat through friction, enabling plastic deformation and material mixing without melting. The addition of boron powder improves grain refinement and promotes uniform distribution of strengthening phases. Experimental results demonstrate a significant increase in tensile strength and hardness of the welded joints compared to conventional FSW joints without inclusions. The invention reduces defects such as porosity and cracking while improving joint efficiency. This method is particularly suitable for aerospace and automotive industries requiring high-strength, lightweight materials and provides a reliable and efficient solution for advanced material joining applications.
