Abstract: A method for assembling battery energy storage system packs in which electrochemical cells are ranked by a formation-derived irreversible-loss indicator - comprising initial coulombic efficiency or first-cycle irreversible capacity loss - and assigned to positions within the pack such that cells with higher irreversible loss (higher intrinsic aging propensity) are placed at lower thermal-exposure positions (near coolant inlet, lower operating temperature) and cells with lower irreversible loss (lower intrinsic aging propensity) are placed at higher thermal-exposure positions (near coolant outlet, higher operating temperature). By opposing the two dominant aging drivers - formation-derived intrinsic aging propensity and position-dependent Arrhenius thermal degradation - the method produces convergent rather than divergent cell-to-cell aging over the system lifetime. Convergent aging extends usable pack capacity and lifetime, reduces battery management system balancing energy, improves state-of-charge estimation accuracy, and reduces auxiliary power consumption. The method requires no modification to pack mechanical or cooling design.
