Abstract: The present invention relates to a manufacturing method for forming a leak-proof polymer–metal liner assembly for gas storage applications. A precision-forged metal end boss having circumferential grooves and undercuts is positioned within a mould and integrated with a polymer liner using a rotational moulding process. Thermoplastic powder is melted and allowed to flow into the anchoring features of the boss, and upon cooling, differential thermal contraction generates compressive stresses that create a self-locking, gas-tight joint. The process eliminates welding, adhesives, and mechanical fasteners while ensuring structural integrity and leakage resistance. The resulting liner–boss assembly demonstrates reliable performance under hydraulic and helium leak testing and is suitable for low-pressure gas storage applications including hydrogen, CNG, fire suppression, and industrial gas containers.
