Abstract: A mechanically coupled terminal fitting (300) and an associated fabrication method for reinforced pressure vessels, particularly Type IV composite gas cylinders, are disclosed. The terminal fitting comprises a metal boss body (301) produced by additive manufacturing with an integral anchoring region (302) incorporating a reentrant undercut microstructure and an axial gas port (307). A surface of the boss body is prepared to a predetermined roughness (303) and provided with an electroplated adhesion-promoting interlayer (304) before being integrated with a polymer liner (308) during moulding within a mould (309). The anchoring region is configured with backward-facing barbs (305) for blow moulding or an open lattice (306) for rotational or injection moulding, thereby establishing mechanical interlocking together with enhanced interfacial adhesion.
