Abstract: The present disclosure relates to an integrated process for producing electrochemical-grade recycled graphite from lithium-ion battery waste, particularly graphite recovered from lithium-ion battery black mass. The process comprises a controlled hydrometallurgical purification sequence combined with optimized thermal treatment for selective removal of transition-metal impurities and structural regeneration of graphite. The purification platform incorporates closed-loop reagent reuse cascades to improve process sustainability and economic efficiency. In addition, the process integrates Process Analytical Technology (PAT)-based monitoring and control to dynamically regulate critical impurity levels, particularly copper (Cu) and iron (Fe), during purification and product finishing. Through controlled impurity minimization and structural stabilization, the recovered graphite attains electrochemical-grade physicochemical properties including ultra-low metallic impurity content, high fixed carbon, and controlled particle size distribution. The purified graphite is suitable for conductive and electrochemical applications, including use as a conductive component in zinc–carbon batteries.
