Abstract: The present invention relates to an integrated process for producing fibre-embedded graphitic or partially graphitic carbon-coated olivine lithium transition-metal phosphate cathode materials including lithium iron phosphate (LiFePO4), lithium iron manganese phosphate (LiFexMn(1-x)PO4) and lithium manganese phosphate (LiMnPO4). The process comprises wet precursor homogenization, high-shear slurry conditioning, spray drying, densification, controlled calcination, particle-size engineering and post-synthesis mechano-fusion processing. The mechano-fusion treatment simultaneously embeds conductive carbon and conductive fibres onto active- material particles while promoting particle spheroidisation, densification and conductive-network formation. The resulting cathode material exhibits improved tap density, electrode compaction density, electronic conductivity, rate capability, cycling stability and low-temperature electrochemical performance. The invention further provides cathode materials, cathode electrodes and lithium-ion cells produced according to the disclosed process.
