Abstract: Hybrid Multi-Material Additive Manufacturing System. Abstract: A hybrid multi-material additive manufacturing system and method are disclosed for fabricating a substantially monolithic, soft elastomeric wearable housing with in-situ embedded conductive trace networks and piezoelectric kinetic energy harvesting structures during a single coordinated build process. The system comprises a motion platform, multi-material deposition units for elastomeric, conductive, and piezoelectric materials, a curing module, an integrated post-print or in-line poling module, a sensor array, and a control unit coupled to an artificial-intelligence/machine-learning (AI/ML) optimization engine and a digital-twin module. The digital twin predicts user motion input zones corresponding to regions of expected cyclic strain during use and generates optimized toolpaths that position piezoelectric harvesters in those zones and route strain-accommodating conductive traces along elastomeric paths. During deposition, the sensor array monitors real-time geometric, thermal, and electrical process parameters, and the AI/ML optimization engine dynamically adjusts physical machine setpoints (such as extrusion pressure, nozzle speed, toolpaths, encapsulation timing, and poling parameters) based on a calculated physical objective function (J) to optimize power output, trace conductivity retention, interfacial adhesion, and defect minimization. Conductive traces and piezoelectric elements are deposited within strict bonding windows and encapsulated prior to removal from the build platform. The integrated poling module applies controlled heating and high- voltage electric fields to activate the embedded piezoelectric structures while the article remains registered on the platform, yielding a durable, wash-resistant, self- powered conformal wearable article with superior interfacial adhesion and strain compliance.
