Abstract: The present invention generally relates to a functionally graded bioceramic coating process for improving mechanical, corrosion, and biological performance of metallic substrates. The method involves surface treating a metallic substrate, such as a Ti–6Al–4V alloy prepared via wire-cut electrical discharge machining, emery paper polishing, and alumina grit blasting to form an anchor pattern. A composite feedstock powder mixture comprising hydroxyapatite, titania, and an oxide additive chosen from zirconia or silica is mechanically blended into distinct homogeneous formulations. Atmospheric plasma spraying is then used to sequentially deposit a plurality of graded composite layers, transitioning from a high oxide inner layer (20 wt.% hydroxyapatite) to an outer bioactive surface layer (80 wt.% hydroxyapatite) at a total thickness of 210 to 215 µm. Thermal soaking of the coating at 700 °C to 800 °C, preferably 750 °C for 2 hours, suppresses phase decomposition into secondary calcium phosphate phases.
