Abstract: The present invention discloses a sustainable and cost-effective method for fabricating fly ash reinforced copper matrix surface composites through friction stir processing. In the method, a groove of predetermined dimensions is machined on the surface of a copper plate and packed with fly ash particles as reinforcement. The groove is subsequently sealed and processed using a rotating non- consumable friction stir tool under optimized processing parameters including rotational speed, traverse speed, axial load, and tool tilt angle. The solid-state nature of friction stir processing ensures homogeneous and uniform dispersion of fly ash particles throughout the copper matrix without segregation, agglomeration, porosity, or harmful interfacial reactions. Severe plastic deformation and dynamic recrystallization significantly refine the grain structure of copper, while fly ash particles contribute to strengthening through grain boundary pinning, load transfer, and thermal mismatch mechanisms. The developed composite demonstrates substantially enhanced hardness, tensile strength, and structural integrity compared to base copper. By utilizing industrial waste fly ash as an economical alternative to expensive ceramic reinforcements, the invention provides environmental sustainability, reduced production cost, and scalable applicability for wear-resistant, structural, thermal, and electrical engineering applications.
