Abstract: The present invention relates to an eco-friendly YSZ-based thermal barrier coating system designed to enhance high-temperature oxidation resistance. The system comprises a composite coating structure that includes yttria-stabilized zirconia (YSZ), aluminum oxide (Al2O3), and cerium oxide (CeO2), applied over a metal substrate using a plasma spraying technique. A bond coat is first applied to the base material, followed by a YSZ top coat. Functionally graded materials (FGMs), consisting of layers of Al2O3 and CeO2, are strategically positioned between the bond coat and the YSZ top coat to manage thermal expansion mismatches and prevent oxygen diffusion. The YSZ top coat is characterized by its low thermal conductivity and high coefficient of thermal expansion, while the bond coat is a metallic layer, often applied to a single crystal nickel-based superalloy. The invention further includes a post- processing step using microwave technology to refine the microstructure, reduce porosity, and improve bonding between layers.
