Abstract: The present invention relates to a Digital Twin-Enabled Human-Aware Collaborative Robot for Intelligent Assembly Operations, configured to improve productivity, safety, flexibility, and decision-making in human–robot collaborative manufacturing environments. The invention integrates a collaborative robotic manipulator, Digital Twin technology, Artificial Intelligence, computer vision, multimodal sensing, edge computing, and intelligent decision-making into a unified assembly system. A plurality of sensors, including RGB/RGB-D cameras, proximity sensors, force–torque sensors, robot position sensors, and optional wearable sensors, continuously acquire information relating to human activity, operator intention, robot condition, workpiece position, assembly progress, and workspace conditions. A Digital Twin maintains a real-time synchronized virtual representation of the physical collaborative assembly cell and is configured to simulate robot motion, human movement, task execution, collision risk, and alternative assembly strategies before corresponding actions are implemented in the physical environment. An AI-based decision engine analyses human activity, task requirements, ergonomic conditions, robot status, and Digital Twin predictions to dynamically allocate assembly tasks between the human operator and collaborative robot. The system further performs adaptive trajectory planning, real-time safety-zone adjustment, collision avoidance, and continuous learning using historical assembly data and operator feedback. The invention enables safe, adaptive, efficient, and human-centric assembly operations for automotive, aerospace, electronics, machinery, medical devices, and other smart manufacturing applications.
