Abstract: The ever-growing demand for sustainable and lightweight automotive components to improve fuel efficiency has become a major concern in the contemporary vehicle design and has facilitated the shift towards electric mobility. The present investigation focuses on the structural and experimental analysis of a lower control arm with three distinct materials, which include Steel, Aluminium alloy (Al 7075-T6), and a hybrid natural fiber composite composed of Hemp and Glass Fiber Reinforced Polymer (Hemp-GFRP). The lower control arm was developed in CATIA V5 and simulated in real life loading conditions like cornering, braking, and bump impacts in ANSYS workbench. Comparative structural analysis was conducted by measuring some important parameters such as total deformation, equivalent stress, elastic strain as well as the factor of safety. The findings revealed that Aluminium alloy had the greatest deformation, whereas steel had medium stiffness as the weight increased. Among the three materials, Hemp-GFRP composite was found to be least deforming and it also had a better stress-handling capacity. The composite model was further optimized by the topology optimization method that minimized the material used without compromising on the structural integrity and enhanced the stress distribution. According to the results of analysis, the optimized Hemp-GFRP composite was chosen to be fabricated and tested further. Mechanical tests such as tensile, bending and impact testing were performed as per the standard procedures. The composite had tensile strength of 141 MPa, bending strength of 356.28 MPa and an average impact strength of 12 kJ/m2 which confirmed satisfactory mechanical performance in the case of use in suspension systems. The overall results show that the optimized Hemp- GFRP composite offers an efficient ratio between the strength, stiffness, weight reduction, and sustainability. This indicates that natural fiber hybrid composites can be a promising alternative to the traditional metallic materials in the production of lightweight and structurally effective automotive lower control arms.
