Abstract: Our Project presents the design and development of a lightweight structural system combining an Aluminium-PETG frame with a glass fiber reinforced polymer (GFRP) canopy. The main objective of this work is to create a strong, durable, and cost-effective structure suitable for applications such as unmanned aerial vehicles (UAVs) and other lightweight aerospace systems. The design was created using CAD software to ensure accurate dimensions and proper load distribution. Aluminium was selected as the primary structural material due to its high strength, rigidity, and corrosion resistance, while PETG was used in FDM 3D printing to manufacture customized joints and complex supporting components. This hybrid approach allows flexibility in design while maintaining structural stability. The canopy was fabricated using glass fiber reinforced polymer through the hand lay-up process, providing a high strength-to-weight ratio and improved aerodynamic performance. The final integrated structure demonstrates reduced overall weight, good mechanical strength, and manufacturing efficiency.
