Abstract: A continuous thermochemical reduction system (100) and method (300) upgrade low-grade paramagnetic iron ore or tailings into high-grade iron concentrate with zero carbon footprint. A rotary kiln (110) pre-heats an ultrafine feed, which passes through a hermetically sealed first integration unit (120) into a hydrogen reduction zone (130) operating at 450°C to 650°C. A bottom sparger header (132) delivers green hydrogen directly to the feed, while mechanical mesh lifters (134) fluidize particles to prevent sticking. The reduced ferromagnetic magnetite passes through a hermetically sealed second integration unit (140) into a cooling zone (150), where it is indirectly cooled below 100°C under an inert atmosphere using a thermic fluid. The cooled magnetite is milled to liberation size below 50 microns in a wet ball mill (160) with a classifier (162), washed in a primary thickener (170), and separated by low intensity magnetic separators (180) to isolate concentrate exceeding 63% Fe(T).
