Abstract: TITLE OF THE INVENTION Cement-Free Ferrochrome Slag-Based Geopolymer Masonry Unit with Chromium Immobilization and Enhanced Mechanical Performance ABSTRACT The present invention relates to a cement-free ferrochrome slag-based geopolymer masonry unit and a process for manufacturing the same, wherein ferrochrome slag is utilized as a primary precursor material for producing environmentally safe and high-strength construction products. The masonry unit comprises ferrochrome slag, one or more supplementary aluminosilicate binders, and an alkali activation system comprising sodium hydroxide and sodium silicate, configured to undergo geopolymerization to form a dense matrix comprising N-A-S-H gel, C-A-S-H gel, or combinations thereof. Chromium present in the ferrochrome slag is immobilized within the matrix through a synergistic combination of chemical incorporation, physical encapsulation, and alkaline precipitation, thereby significantly reducing chromium leachability. The masonry unit exhibits compressive strength of at least 30 MPa, water absorption of not more than 10%, and chromium leachability of not more than 0.5 mg/L. The invention eliminates Portland cement and high-temperature firing, enabling reduced carbon emissions and sustainable utilization of ferrochrome slag.
