Abstract: ABSTRACT [0029] Electric vehicle battery systems require strong, lightweight, and fire-safe materials to ensure safety and performance. This project focuses on the design, manufacturing, testing, and optimization of fire-retardant ABS material for electric vehicle battery tray applications using 3D printing. Fused Deposition Modelling (FDM) technology is used to manufacture both standard test specimens and an EV battery tray consisting of top and bottom parts. Standard tensile, flexural, and compression specimens were designed according to testing requirements. Fire-retardant ABS filament was used to print three different sets of specimens by varying selected printing parameters. Mechanical testing was carried out on all specimens to study their tensile strength, flexural strength, and compressive behaviour. To improve the mechanical properties of the printed parts, the Taguchi optimization method was used to analyse the effect of different printing parameters. Then the best combination of parameters that provides improved strength and performance will be identified. Numerical analysis will be performed to validate the tensile, flexural, and compression behaviour of the optimized specimen. Finally, the optimized printing parameters will be applied to manufacture the EV battery tray. The results of this project are expected to show that fire-retardant ABS material, when properly optimized, can be effectively used for electric vehicle battery tray structures.
