Abstract: Abstract An AI-driven multi-zone adaptive thermal-magnetic assisted metal additive manufacturing system and associated methods are disclosed for producing high- reliability metallic components with optimized microstructures and reduced residual stresses. The system includes a layer-by-layer metal deposition unit, a multi-zone thermal regulation module for maintaining balanced thermal gradients, a magnetic field generation unit for inducing magnetohydrodynamic stirring within a fluid melt pool, a real-time sensor monitoring network, and an artificial intelligence-based adaptive controller. During fabrication, the multi-zone thermal module smooths cooling curves to eliminate residual stress accumulation, while the magnetic field breaks columnar dendrites to promote in-situ equiaxed grain refinement. The sensor network captures thermodynamic and optical data streams, which the AI controller processes to predict structural defects, such as porosity and lack of fusion, before solidification. The controller automatically and dynamically alters system operational parameters to establish a predictive, self-correcting manufacturing cycle.
