Abstract: ABSTRACT TITLE: A SYSTEM FOR DIRECT REDUCTION OF IRON ORE USING HYDROGEN AS SOLE REDUCING GAS AND A PROCESS FOR THE SAME The present invention relates to a system and process for directed reduction of iron using hydrogen as reducing gas to produce sponge iron. The process employs hydrogen as sole reducing gas for the direct reduction of iron (DRI), wherein the reduction reactions generate water vapor (H2O) as the sole by-product, thereby completely eliminating carbon- based emissions. The hydrogen-based DRI process, reduces iron ore to sponge iron in a shaft reactor by counter current operationwherein reactor height-to-diameter (h/d) ratio is selectively maintained within an optimized range of 5.5–7, thereby governing solid throughput and gas–solid contact time for effective reduction, resulting in the formation of sponge iron at 800-1000 °C. Nitrogen is introduced into the lower section of the reactor as a cooling gas to cool the hot reduced iron from the shaft reactor prior to further processing. The developed process route provides an environmentally sustainable alternative to conventional iron making technologies, including Blast Furnace, MIDREX/ ENERGION processes and rotary kiln-based reactors.
