Abstract: The present invention provides an advanced electrowinning methodology for direct recovery of high-purity metallic nickel ( 99.8%) from battery-derived nickel sulphate solutions, integrated with upstream hydrometallurgical processing through a novel closed-loop acid recycling system. The electrowinning cell operates under precisely controlled parameters: temperature 60-80°C (target 65-75°C, ±2°C), pH 3.0-3.5 (target 3.2-3.3), and current density 200-250 A/m² (target 220-240 A/m²), achieving current efficiency of 93-95% (substantially exceeding conventional 70-85%). Surface-active additives (gelatin, 0.3-0.7 g/L) promote smooth, dense nickel deposits enabling efficient cathode recovery ( 95%). Fume suppression via floating polypropylene balls (0.5-1.0 cm, 80-95% surface coverage) and inert gas displacement maintains safe operation. The crown innovation comprises closed-loop acid recycling: free sulfuric acid generated as stoichiometric electrodeposition byproduct (150-200 g/L) is recovered via bleed stream (10-50 L/day pilot-scale) and recycled to upstream solvent extraction as stripping acid, creating self-sustaining integrated process eliminating external acid addition and establishing true circular economy model.
