Abstract: The present disclosure provides a coated substrate comprising a substrate (108) and a chromium coating layer (210) deposited directly on the substrate (108) based on a single-step High-Velocity Oxygen Fuel (HVOF) thermal spray process using a feedstock consisting of chromium at 100 wt.%. The chromium coating layer (210) is formed by deposition of heated chromium particles in a molten state or a partially molten state, propelled at supersonic velocity onto the substrate (108) and solidified upon impact under controlled spray parameters including oxygen-to-fuel ratio, powder feed rate, particle velocity, and spray standoff distance. The chromium coating layer (210) exhibits a hierarchical micro-structured surface morphology and nano-structured surface morphology comprising splat boundaries, micro-scale asperities, and nanoscale protrusions, providing water-repellent behavior in an as-sprayed condition achieved intrinsically during the single-step HVOF thermal spray process.
