Abstract: The present invention relates to graphene-incorporated high-density polyethylene (HDPE) composites prepared through a highly controlled, solvent-free melt-mixing technique using a twin-screw extruder. The composite composition specifically consists of 99.50 to 99.90 wt.% HDPE, 0.03 to 0.50 wt.% chemically exfoliated oxygen- functionalized graphene, and 0.05 to 0.15 wt.% TNPP, which acts synergistically as both a heat stabilizer and compatibilizer. The resulting nanocomposites exhibit massively enhanced mechanical, thermal, and gas barrier properties, including a 15% increase in tensile strength, a 60% improvement in absolute helium barrier performance, and significantly increased degradation and melting temperatures compared to neat HDPE. The structural incorporation of graphene featuring specific surface areas ranging from 70 m²/g to 700 m²/g fundamentally improves the interfacial stress transfer and tortuous diffusion pathways within the HDPE matrix without relying on toxic chemical solvents. The developed HDPE-graphene composites are exceptionally suited for diverse demanding industrial applications including high- performance packaging materials, sterile medical containers, and agricultural films.
