Abstract: The present invention relates to an apparatus and method for fabrication of metal matrix composites (MMC) using friction stir welding (FSW) of dissimilar aluminum alloys, specifically AA6061 and AA6082. The system comprises a semi-automatic hydraulic clamping unit, a 3- phase motor-driven rotating tool with a cylindrical pin and shoulder, and a control system to regulate spindle speed, feed rate, and axial force. Workpieces are secured on the base platform, and the rotating tool traverses their interface, generating heat via friction. The combined effect of frictional heat and applied pressure enables plastic deformation, material diffusion, and formation of defect-free, homogeneous MMC joints. Fabricated composites are characterized using X-Ray Diffraction (XRD) and Field Scanning Electron Microscopy (FSEM) to analyze elemental composition, morphology, and wear behavior. The invention optimizes process parameters for superior mechanical and tribological properties, enabling applications in aerospace, automotive, and marine industries where lightweight, high-strength aluminum components are required.
