Abstract: The present invention is related to a composition and method for manufacture of cement-free waste PET plastic strand-reinforced geopolymer brick. This geopolymer brick composition and method of manufacture utilizing industrial and post-consumer waste materials in a cement-free process is disclosed. The method comprises dry- mixing Class F fly ash (60- 100%), waste foundry sand (0-40%), and silica fume (0-10%) by weight of the total precursor mix to form a homogeneous precursor blend; adding sodium hydroxide (NaOH) solution as the sole alkali activator at a liquid-to-binder ratio of 0.4 to 0.6 to form a geopolymer paste; infusing waste PET plastic strands of 20-30 mm length and up to 1 mm width, prepared from post-consumer PET bottles, at 0.25% to 2% by base mix weight as fibrous reinforcement; casting into brick moulds with compaction; and curing either in an oven at 50°C-80°C for 24- 48 hours or under ambient conditions for 7 days. The resulting brick exhibits compressive strength exceeding AAC and conventional fly ash geopolymer bricks, with reduced selfweight, low water absorption, improved crack resistance, and simultaneous valorisation of four industrial and post-consumer waste streams.
