Abstract: ABSTRACT I Healing from a fracture isn't just about immobilising the bone-it's about ensuring the recovery process happens coiTectly, comfortably, and safely. Traditional casts often leave patients uncertain about their healing progress and require doctors to rely on periodic X-rays and physical checkups, which can delay the detection of complications. This project introduces a smarter, more responsive solution: an advanced orthopedic cast created using 3D printing and embedded with tiny biosensors. These sensors monitor vital healing indicators such as skin temperature, intemal pressure, moisture levels, and signs of bone regeneration, transmitting real-time data wirelessly to healthcare providers. This enables continuous monitoring, early detection of complications, and timely interventionsgreatly reducing the need for frequent hospital visits. The cast itself is designed with breathable, skin-friendly materials and is custom-fitted using 3D printing, ensuring maximum comfort and minimizing irritation. Its lightweight and ventilated structure improves hygiene and enhances wearability during prolonged recovery periods. Especially beneficial for elderly or remote patients, this intelligent cast empowers users with a more comfortable, safe, and connected healing experience, while providing doctors with the tools to deliver proactive, personalized care.
