Abstract: Abstract An AI-enabled self-healing wire arc additive manufacturing (WAAM) system and method are disclosed for autonomous defect detection, localized remelting, and in-situ microstructural restoration during metallic component fabrication. The system incorporates a WAAM deposition unit, a real-time sensor monitoring system, an AI-based predictive defect controller, a localized remelting/healing module, and a closed-loop adaptive control mechanism. Sensors continuously monitor parameters including melt pool behavior, spatial temperature distribution, and bead topography. Artificial intelligence algorithms process the multi-modal sensor streams to predict metallurgical defects like porosity, thermal cracking, and lack of fusion before their final encapsulation. Upon detection or prediction of a defect, the localized healing module is autonomously deployed to apply targeted thermal energy via laser, induction, or micro-plasma heat sources, remelting the defective zone to restore metallurgical and structural integrity. Concurrently, the closed-loop adaptive controller dynamically optimizes primary deposition parameters to prevent defect recurrence.
